What Is Custom Softgels Manufacturing?

Custom softgel manufacturing is a specialized one-step encapsulation process in which a liquid, suspension, or semi-solid fill material is simultaneously formed and hermetically sealed inside a soft, flexible, one-piece shell — typically made from gelatin or a plant-based (HPMC) polymer. Shell and fill are produced together on a rotary die machine, creating an airtight capsule with superior oxygen barrier properties. All softgel production is conducted under 21 CFR Part 111 cGMP with release testing per USP standards.

Our minimum order quantity for custom softgel production is 150,000 softgels per SKU. Softgel manufacturing requires specialized rotary die equipment, longer setup and banding times, and a drying period after encapsulation — all of which require higher minimum volumes than capsules or tablets to be economically viable.
What types of ingredients are best suited for softgel delivery?+
Softgels are the ideal delivery system for oil-soluble or lipid-based actives: omega-3 fatty acids (EPA/DHA), vitamin D3, vitamin E, vitamin K2 (MK-4 and MK-7), CoQ10 (both ubiquinone and ubiquinol), astaxanthin, hemp/CBD extracts, essential oils, and fat-soluble botanical extracts. The hermetic seal protects these oxygen-sensitive compounds from degradation that would occur in an open two-piece capsule.
Do you manufacture vegan softgels?+
Yes. We produce HPMC (plant-based) softgel shells compatible with most oil-based fills. What is the difference between a softgel and a liquid-filled hard capsule?+
Softgels are formed and filled in a single simultaneous rotary die process that creates a one-piece, hermetically sealed shell with no seam. Liquid-filled hard capsules (liqui-caps) are two-piece HPMC or gelatin shells filled with a liquid and then banded or welded shut. Softgels provide superior hermetic integrity, better oxygen exclusion, and are the industry standard for high-sensitivity lipid-based supplements.
How do you ensure potency stability in softgels?+
Lipid-based formulas are prone to oxidative degradation. Our R&D team engineers each fill with appropriate antioxidant systems (mixed tocopherols, rosemary extract, ascorbyl palmitate) selected to the specific oxidative sensitivity of your active ingredients. Every lot undergoes peroxide value (PV) and anisidine value (AV) testing — the industry-standard measures of lipid oxidation — in addition to HPLC potency testing against label claim.
